Build-to-Specification (BTS) Engineering

Converting complex functional specifications, severe operational environments, and MIL-STD constraints into deployment-ready, high-reliability electro-mechanical hardware.

Phase 01 / Design & Architecture

Hardware, Software & PCB Development

From schematic architecture and low-level firmware to multi-layer PCB design engineered strictly to MIL-STD specifications.

Capability 01

1. Hardware Development (Schematic & Architecture)

The physical foundation of the system is engineered based on the client's functional specifications and MIL-STD constraints.

  • 1 Component Selection: Source military-grade or extended-temperature components (-55°C to +125°C) from authorized distributors with full Lot Traceability Codes (LTC) to prevent counterfeit parts (AS5553).
  • 2 Circuit Design: Architect the power trees, processor/FPGA peripherals, and deterministic reset logic. Integrate transient voltage suppressors (TVS) on communication lines for EMI/EMP protection per MIL-STD-461G.
  • 3 Power Conditioning: Design front-end filtering capable of handling high-voltage spikes and surges common in defense platforms (MIL-STD-704F for aircraft or MIL-STD-1275E for land vehicles).
Capability 02

2. Software Development (BSP & Low-Level Firmware)

While hardware engineers build the schematics, the software team develops the low-level code using evaluation boards or hardware emulation.

  • 1 BSP Configuration: Develop the Board Support Package (BSP) and low-level drivers to map to the chosen hardware registers.
  • 2 RTOS Integration: Configure a deterministic Real-Time Operating System (such as VxWorks, Green Hills INTEGRITY, or RTEMS) to handle mission-critical tasks with zero latency.
  • 3 Secure Boot & Root of Trust: Program cryptographic keys and secure bootloaders to prevent unauthorized firmware execution or tampering.
Capability 03

3. PCB Layouting

The electrical schematic is translated into a physical, multi-layer printed circuit board design.

  • 1 Class 3 Compliance: Design the board parameters strictly according to IPC-A-610 Class 3 standards for high-reliability electronics.
  • 2 Signal & Power Integrity (SI/PI): Route high-speed lines (like DDR memory and PCIe) with strict impedance matching to eliminate crosstalk and emissions.
  • 3 Thermal Management: Since defense modules are often fanless and sealed, route heavy copper planes (2oz–3oz) and dense thermal via arrays to sink heat away to the chassis.
Phase 02 / Manufacturing & Assembly

PCB Assembly & Cleanroom Fabrication

Precision fabrication and IPC-certified assembly in controlled cleanroom environments.

Capability 04

4. PCB Assembly (PCBA)

The layout files are handed over to an AS9100D certified facility for physical fabrication and component mounting.

  • 1 Bare Board Fab: Manufacture the raw PCB using specialized materials (e.g., high-Tg FR4 or polyimide) that resist delamination under high temperatures.
  • 2 Pick-and-Place: Mount the military-grade silicon and passives. Soldiers/operators handling the line must hold IPC-J-STD-001 certifications.
  • 3 Inspection & Coating: Run 100% of boards through Automated X-Ray Inspection (AXI) to check for hidden solder bridging under BGA chips. Apply military conformal coating (MIL-I-46058C) to shield the board from moisture, salt fog, and dust.
Phase 03 / Verification, Screening & Deployment

Testing, ESS Screening & Final Deployment

Multi-stage functional validation, 100% Environmental Stress Screening, and configuration-locked delivery for defense platforms.

Capability 05

5. Functional Testing (Hardware Bring-Up & Validation)

Hardware and software converge on the newly assembled boards to verify that the system physically works as intended.

  • 1 Hardware Bring-Up: Safe power-on using current-limiting benches. Probe voltage rails to ensure no electrical shorts exist.
  • 2 Firmware Flashing & BIST: Flash the bootloader via JTAG. Execute the Built-In Self-Test (BIST) firmware to verify that the processor can successfully read/write to memory, sensors, and external ports.
  • 3 Specification Validation: Test every requirement in the contract (e.g., check that data throughput targets are met and power consumption stays within design limits).
Capability 06

6. ESS Testing (Environmental Stress Screening)

Every single production unit is subjected to harsh environmental screening to force latent component failures or manufacturing defects to surface before field deployment.

  • 1 Thermal Cycling: Place the operational board in an environmental chamber and cycle temperatures rapidly between -55°C and +125°C to stress the solder joints.
  • 2 Random Vibration Screening: Mount the unit to a shake table to simulate intense operational vibrations (per MIL-STD-810H) to catch weak connections or loose components.
  • 3 Burn-In Testing: Run the system under maximum computational and electrical load for an extended period (typically 24–72 hours) to weed out early-lifecycle component mortality.
Capability 07

7. Final Deployment

The certified, screened hardware and software package is prepared for handover and installation on the defense platform.

  • 1 Configuration Baseline Lock: Freeze the exact Bill of Materials (BOM), Gerber layout files, and firmware binaries. Generate unique SHA-256 cryptographic hashes for the firmware to guarantee field integrity.
  • 2 Data Package Delivery: Compile the complete handover package, including Certificates of Conformance (CoC), material traceability matrices, and ESS test pass logs.
  • 3 Platform Integration: Install the electronics package into the final asset (e.g., ground vehicle, naval enclosure, or avionics bay) for final system-level field acceptance.
